I'm going to be taking on a huge project for the next few months. I would love to be finished by July 2006 but I'm not setting any deadlines quite yet.
I need Help Making Armor, I'm still open to material but i want it to look good not cheep.

I want to make a really nice Plugsuit for an Asuka cosplay. Thats right Asuka armor, i want to make a plug suit thats not just cloth but some kind of plastic or resin armor as well

Here are a couple of sites I've found helpful:

Bioweapons goes into a lot of detail about layermolding in fiberglass. However, it does not do much with pourmolding or the actual mold building process.

Digital Emerald goes into more detail, and demonstrates pieces closer to the size you'll be working on. However, he has a penchant for the cheap modeling clay, whereas I perfer using the sulpher added stuff and avoiding silicone molding.
For Auska's armor, I'd probably go with pour molds using a 50/50 body filler/polyester resin mix. The pieces are small enough to do it that way, and I find pour molding to be easier than fiberglass.
