It all depends on what you want your sword to be built for. Light weight, durability, ease-of-make, looks, etc.

use materials? Some people use styrofoam and cardboards but that looks cheap and bad most of the time.
I think you would be better off researching different types of material and asking around (I guess you're asking here but so far we aren't much help

)
Personally, I would use like a thermoplastic or like, paper mache or... maybe even a wire build covered in hard plates of some kind material to give it the shape still... if you understand?

If you can't get an answer of certain ways to build it ask someone who works at a craft store to give you ideas maybe~
you could probably search forums on cosplay.com to get ideas too~~

thanks it does help somewhat but i'm looking for anything that will last long and not break i don't care how heavy.

metal working? aha~ If you have access to anything like that , or know anybody that could, you could have a long lasting real metal sword

Probably wouldn't be able to take it into the cons or something tho~

I second that. If you want it to be durable/realistic, then a solid metal sword would be best.
If price is no matter at all.. you can pay a Japanese swordsmith to hand-make you an authentic blade of your choice (You can choose all 20-something parts of the sword) for $12,000 to $18,000.

how long do you think it will last if its hollow?

It all depends on what you make it out of, how thick of a shell you plan on using, etc.
And Japanese Swordsmiths would be more than happy to bring the sword to the US (Some even reside in the US) but yes, for $300 it's highly unlikely that you'll be able to hire one

(Even the machine-made Japanese blades can be $1200 or up O.o)
