I'd rather see someone buy one, they're only $10.
Well, I recomend you use 2 sheets of metal (2 cans). Make one all black and the other you can cut out the pattern (Maybe even paint it Silver to look glossy) than use solder to glue them together. If you have access to shrink-wrap, it may add protection to it, protection to you, look good, and it'll hold better.
If you just want to make one REAL quick and easy, glue the sheet metal to the cloath and use Magic Marker

seriously: NEVER PUT A COKE CAN ON YOUR HEAD!!! It causes much bleeding and carving of foreheads. Just go on ebay and get one, theres WAAAY too many.

I second Laura's suggestion. Just buy one cheap off ebay.

Or you could buy a small piece of metal sheeting (they're only like 5-10 bucks), and borrow somebody's dremel and carve the design into it. That's the way the pros do it.

I have seen someone use those thin cookie sheets they sell at the grocery store, the $2 ones. THey look really good, and it wont cut you because its just not strong enough. You do have to be carful about bending it once its OFF your head, but when on, it would look better than a pop can.

Wood is easy to use for simple as simple as this. ^^ Light-weight and strong. It should only be about $1.50 for a piece of flat, flexible wood and $3 for a can of silver spray paint. Just spray paint the wood and use a permanant marker for the symbol. ^^

Eh, for me, the only way to make those well is to use metal. A lot of the unoffical ones that use plastic look off. Not all, mind you, just many.
If I were making one, I'd take a thin sheet of metal (probably flashing, but that's because I've got a roll just sitting there) cut it out, engrave the symbol with my handy Dermel, rub on some characol or ash (it'll catch in the engraving) shoot on a coat of clear varnish (heck, I'll shoot a coat of varnish onto anything) rivet onto a cloth headband (rivits from Joann's, the metal is soft enough) and enjoy.
Of course, if you need a villiage of the leaf headband, I'd buy the offical one. Last I checked, they're about $30 (the other villiages I've seen as high as $80) but they look perfect.

wood would look cheap, and it may be flimsy at that size.

(wood) could splinter after time, and thus creating many poking bits in your scalp. Not too fun!

It really depends on the type of wood you get. ^^;
Splinters and breakage can be avoided if you look for different varieties.

I still say anything above Alluminum is best... Maybe that's because I had a real Boukin/Daito break on me
